WIP exploratory rendering

 Winter Tire -WIP

This student will be starting her first Automotive Alias Job soon.

She loves detailing and just to show-off she is modeling this Winter Tire. There are 2 more rows of tread still to be added at the edge of the tire.

Whereas most of us are mad about building good surfaces, there is always work for modelers who can create great detail like wheel rims and tires, mirrors badges, interior parts etc

She has also modeled a great A5s rim and when its all finished, I’ll ask her to make a final rendering for this site

I have just received these additional pics. 

In this rendering we can see that she has added the outer tread row,

which is beautifully modeled and gives a much more interesting form to the tire.

[I am currently working on a set of video tutorial to teach how to make a complete wheel and tire with real tread pattern].  This type of work can swing things in your favour at an interview. You will not be asked to model a tire tread in an Automotive studio, but it does really show off your skill-set and demonstrates that you have the patience it takes to produce a brilliant piece of detailed Alias modeling

Here we see that the tread rows are symmetrical from LHS to RHS

(they are offset by half a tread block), so they cannot be represented with layer symmetry. Also note that she had modeled the tread with a 3º draft angle, so that it will release from the mould in production

I love this rendering the student has achieved perfect lighting (Alias Powercaster)

and texture and in addition to that she has got the specular overlay absolutely right. (I know that she did this on a Pentium 4, with 2Gb. RAM and a 50 Euro VGA). I was told that she used 11 lights and 4 distinct tire rubber shaders

This is one of the current projects which I am working on with my Advanced Students.

It is a class A Fully blended C Pillar built in single span with very neat CV hulls and max gap tol = 0.001mm.

It is this standard of modeling that you need to aspire to if you want to enter the Automotive Industry and be respected as a competent improver. One of my students started with Fiat 3 months ago, they have since seen his potential value and placed him at Maseratti, if all goes well he will be offered a contract at Ferrari in Jan 2012

They are all working on there main Exterior projects, but also study Advanced Surfacing

of Areas such as this C-Pillar and Deck. To build this area with good highlights the patch-layout must be correct and the chordal width of the blend must be variable ie: it has to be the appropriate width all the way around , if the highlights are going to flow correctly

This is a Fully Blended C-Pillar,  

as used by Merceds, Audi And BMW. In this model there are no tangent breaks in which to hide crvtr. cont. issues, so it is a very challenging project to model

 

G3 Curvature Continuity

Also part of the course G3 crvtr. cont. is what all modelers aspire to achieve. In the above picture we are viewing the geometry with Limit Edge Lenght set to max of  5.00. The above geom. is modeled to Class A and tolerances are Catia V5 (max. gap < 0.001mm.)

  At this level, students learn how to control Highlights,

as they will be asked to do by Designers, once they start modeling for real in an Automotive Design studio

This project is completed working to tight tols. The spec is max. gap < 0.001mm. with the more experienced students working to Catia V5 max. gap =0.001 mm.

By the end of the course the aim is for students to be able to produce good accurate work quickly, which is what will be required of them in Industry

Here we are using Visual Curves 

to replicate the surface highlights. The course covers how to use all the Alias Evaluation tools

Note: the rear screen has been modeled symmetrically

Evaluating what you have created in Alias is a real must have skill and you can learn it by following my Professional Training video course. I teach all the most tricky blends including the fully blended C Pillar found on German prestige cars.

Visual Clipping

The red comb is produced by the Dynamic Section Control “Visual Clipping Mode”

We can see that the transitional surface does not have a smooth xsec it has a flat in it.

Iso Shader

I have used this tool with “Visual Curves” to show exactly how the highlights would look on this surface. We can see that there is  a wave in the transitional surface set and just below the 3rd “W” there is a peak, caused by a curve which is too flat

Also just above the “i” the comb is showing us that there is no continuity between the 2 srfs.

 

 Visual Clipping in Alias

Towards the bottom. the blend only has G2 crvtr. but all 3 srfs. have a smooth xsec

At the top, 2 surfaces that should have G3 only have Tangency

So we can read a lot about the relationship between surfaces in Alias from these superb evaluation tools

A Pillar Blend

 Here-s a nice blend from a very good post grad, but is it professional?

No! Sadly it wouldn’t cut-it in Industry, because although the blend from A Pillar to Shoulder is very smooth, if you look carefully at the highlights, you will notice that the Visual Curves show the blend to be hooking in where the glass starts and it can never be made to align with the Sideglass Blend.

Evaluating what you have created in Alias is a real must have skill and you can learn it by following my Professional Training video course. I teach all the most tricky blends including the fully blended C Pillar found on German prestige cars.

Building a Class A Blend from Side Glass (theoretical surface) to Shoulder surface

A lot of students find building perfect blends very difficult, so I would like to address this today. I tend to use square srfs. for this type of chain blend. The FFB tool is very powerful, but it is rarely capable of building a complex blend, which has to meet Class A spec.

Much of my work these days, is as a Highlighting Consultant

I get asked a lot by Automotive companies either to improve the highlights

on a particular model or to give courses to their experienced staff on highlighting skills. A few months ago I was asked if I wanted to go to India and train, modeling staff for one of the biggest manufacturers in the world Mahindra & Mahindra Ltd.

I use the Dynamic Iso Shader with Multi Stripes and Visual Curves,

as my Evaluation tool of choice and I teach modelers who need to learn how to control highlights, how to Evaluate their model with this tool. I find that many really good modelers don’t use this tool at all, but most modelers doing my highlighting course, learn to almost totally rely on it

Why is the A Pillar so difficult get right, with perfect highlights?

If you are a Modeling Manager you will know that you can’t give a fully blended A Pillar to just antbody and that you know who the experienced guys/galls are who can deliver a good model of this complex area. Here is just one of several solutions used to create the A Pillar Blend.  There are many things that can make this transitional surface set fail and here are just a few :

1- Foundation Surface: Has patch boundaries and or surface features that interfere with the formation of the blend

2- Foundation srface has the wrong xsec cut on X, to create an apropriately placed inflexion point (on this model the inflexion point from the base surf. to the back part of the blend occurs at the foot of the blend (1). Where the wide black stripe meets the wide red stripe) This ensures that the inflexion point is not within the blend, causing a hump and not occuring before the blend causing sinking within the blend. So the xsect of the foundation surf must be carefully worked out in conjunction with the chordal legth of the blend, so that the inflexion point at the foot of the blend (right of pic.) will occur where the blend meets base srf.

3- The height of the blend (How high up it is on the A Pillar) is critical to a smooth blend with no “sinking” of “humping”

4- The size of the foot of the blend is critical

Curves Drive The Transition Surfaces

Your blend can only ever be as good as your curves

Above:

Point 1: Is where she has chosen to create the inflexion point. This ensures that blend does not sink (dip) or have a high spot (hump) within it

Point A’ the boundary is too low. The modler has forced G2, but because the curve was too flat (too high) she has bad topology within the 2 adjacent patches

Above: We see again that curve A’ is too flat and is creating bad highlights. B’ the curve is slightly flat  and is causing a wobble in the highlight.

Visual Curves:

Left#1 shows a slight flat in the surface (1) and needs a bit of direct modeling.

Left#2 Is Perfect

Left#3 is saying. “No lunch break for us today”

Summary;

Complex transitional areas of an exterior are often really difficult to get right with perfect highlights.  

Usually these surface sets are not built straight off the bat, but are developed fron sacraficial surfaces. It is not easy to gain the knowledge required to model such surfaces, as very often the guys that are really good at it and therefore are practically always in work are reluctant to share these valuable skills with junior modelers.

Thinking about upping that degree? please, think twice.

Consider the situation: you have a degree 3×3 surface and you decide you need more cv’s to work with, so you go to that control panel and reach out to up that degree.

That is perfectly alright, but think twice, do you really need that extra row of cv’s? consider the mathematics at work for a second.

This is a degree 2 curve

It interpolates between the three control vertices. At the start and end it is absolute so it touches, while the middle cv acts like a magnet influencing the curve towards it.

As we know the middle cv’s of bezier/nurbs geometry do not lie on the surface or curve, they hover over like the center-of-mass of the old “ducks” used before the computer. This is, without doubt, one of the trickiest parts of nurbs/bezier modeling.

CAD Modeling for Championship Touring Cars in the field (Argentina)

Now I would like to talk about modeling airboxes and carbon fiber.

This Air Box I had to model at short notice like 2 hours on several occaisions
Now back to frontal area, mechanically speaking air is drawn into the engine via the airbox which is connected to the engine, the size is fixed by the regulations; however there is a bonus that standard road cars remove called the ram air effect, the process where moving award forces extra air into the engine enhancing the air/fuel mixture, this is power for free if the ecu (engine control unit) is mapable. The downsides are air flow restriction when closely following the car in front. 
By close I mean less than a meter. The aero buffeting in this situation causes a low pressure zone in front of the air intake forming a partial vacuum and drawing hot air into the intake reducing power, acceleration, and winning. Conversely F1 cars have the intakes above the drivers head in unrestricted airflow no matter how close they follow each other.
So the clever bit is to determine the amount of air needed at any one time and adjust the size of the air intake dynamically. Problem!  You are not allowed moveable aerodynamic aids; so enter the grey area of the sport. We did a bunch of calculations that highlighted the volume of air in the critical power areas and then added 6/1/2 for good measure we designed an air box to have a reserve volume of air at lower speeds where the engine needed more air and less pressure and then reduced the volume at higher speeds where ram effect takes over and the volumetric efficiency increases naturally, sort of a turbo boost.
The trick is to have an air box that automatically increases the volume and streamlines the flow entering the manifold at low speeds, whilst reducing the volume and increasing the flow at high speeds. This was cleverly achieved by using ram air to push an internal spring loaded flap across making the air box smaller and conversely as the air speed reduced the pressure on the flap subsided and the volume increased

proportionately. This modification only increased the hip by 5 but the reduced drag, increased torque due to smaller intake size, equated to pole position in the next three races. The air box was effectively a sealed carbon fiber box with the clever bit out of sight and out of mind, only total destruction would reveal its secrets……..and the nob-head Brazilian driver forgetting to “just get pole” and not prove to the competitors he’s god like status at the wheel. We were investigated and told to remove whatever it was we did not have hidden from view. One of many such investigations due to the driver having no restraint and an ego larger than a mountain range in Switzerland!
The grey areas of the sport are tweaked by all the teams all of the time so staying ahead of the pack was a constant challenge, The teams that had in-house production facilities did have an advantage so having the equipment and the chaps to use it was significant in staying competitive, Unlike making a part in the f1 world which is akin to playing chess against a super computer.
The design for the air box was relatively simple and modeled in Alias on a laptop with solely the integrated mouse,  in a morning. This was exported as an IGES file and sent to a design/fab. shop and lots of overdue and very important prototype work was dropped like a stone, as we offered to pay 3 times the going rate to queue jump our air-box. The boss inumerated many moral objections for not doing the underhanded move we were suggesting. He then asked for another 10% on top for El Niño and grabbed the cash. My instructions were to stick to this guy like a limpit and not leave his side till I had the part in my hand.

Within an hour he had milled the posive from a block of plastic and an hour after that the moulds were being fast cured, beneath IR lamps. I cringed at the thought of all that distortion causing deviation from my CAD constr. prefs. and armed With one phrase (eco la puta \ (phonetic))( son of a bitch) and no actual linguistic skills on my side, , it was amazing with only hand gestures, brilliant special awareness two people could create a living breathing object with no real verbal communication. By 6 pm that day a working GRP (glass fiber) mockup was being fitted to the car and by the afternoon of the next day a full carbon layup was looking at me. Unheard of and astounding, epically as they had built their own autoclaves (heated vacuum oven) out of old cookers and a de-compression chamber. A week later the air box was in France being tested on the engine denominator at “PIPO” the suppliers of the Peugeot world rally teams.

The gains were not mind blowing however they were a step in the right direction for very little cost on my part anyhow?  I must praise the very talented and resourceful chaps for this and many other extraordinary feats of engineering that made me proud to be part of the team.

Later on that month I introduced them to recorded video footage of the suspension dynamics with a miniature camera and on-board recorder. When they saw the footage it was like watching children around a Christmas tree and the understanding they had of tyre dynamics was about to rock their world and open a new can of chocolate coated worms……….Also whilst Argentina rebelled and burnt its buildings and looted the banks the racing held the people together?

The race series is still active but I have just learnt my old boss is retiring at the end of this month so I wish him luck in his retirement to enjoy time with his neglected family…..

Now I would like to talk about modeling airboxes and carbon fiber.

My job was to bring a fresh approach to EF Racing whether by process or technology,

so one day sat with the teams Alias Modeler talking about what he had designed the subject of frontal area sprung forth, as it does, more precisely the regulations that govern how much of the air intake was allowed to be above and below the vehicles horizontal midline. If you are going to model an air box for rapid prototyping you need to talk with the guy that’s going to model the aperture in the front end that the air box is going to fit to. Hed is also changing his front end all the time.

For those that are not familiar with motor racing

a set of rules are drawn up for all teams to abide by  allowing an equal playing field whilst using different makes shapes and sizes of production cars, i.e., ford, Peugeot, Honda, etc.  One of the fairest ways to level the playing field is to limit the engine size and air intake size. This allows plenty of scope to be creative within the boundaries of the legislation however it stops teams chucking sheds loads of money at quick fixes for getting ahead of the competitors.  Many of the manufacture backed teams have been running for years and so the development process has undergone large advances for little initial financial input to very small gains for huge amounts of money, and now to gain a hundredth of a second is akin to moving a Small Mountain from Chili to London.

The teams now try to buy people who can make a difference;

i.e. me from F1, and others from the world rally teams. For example my team purchased a production car, shipped it to “MIRA” the UK’s only independent wind tunnel facility to get full airflow analysis data. This cost tens of thousands and then gave the new vehicle away because it was cheaper than shipping it back to Argentina.

Alias and Catia modelers are always kept busy, modeling the underbody

sump guarde and the milled suspension brackets you can see here, so you can see motor racing is about being creative and adaptable whilst adhering to the regulations. To the casual observer motor racing is black and White but really its grey as the boundaries blur between what the governing body can see and what they are allowed to see. This is the most exciting aspect of the sport for me and really stimulates the creativity glands.
